1) A common problem is inconsistent alignment setups. When changing alignment sides, make sure you zero out the previous aligning side. If both sides are set to pull the carton to alignment, you will get a wide range of inconsistency when running at speed.

2) Make sure the transfer side of the carton aligner’s pressure is not down so hard that you cannot pull the blank to the side you want to align. Leave approximately one carton thickness to allow enough drive and for the carton to be pulled to the aligning side.
